Time to get going on my worklog. I've been gathering parts for a little while, so far I have:

ZN-40
Back case (polycase)
Superpad controller
PS2 joystick
RB-Li 26 7.4v 4000 mAh battery- please help! http://forums.benheck.com/viewtopic.php?f=5&t=31899
Fried PSone screen
Buttons
N64(in about 3 weeks... at my cabin)
Fans
PTH08000 regulator

I bought a PSone screen from OMGitsthebishop, then fried it. I'll have to get another one.
I built the PTH08000 regulator for 3.27v, and that works.
I tried using Sintra thermoform plastic to mold a cart slot cover, but the shape of the cart I was molding to got in the way. I filled it with spackle and sanded it down to make it uniform. Will try remold soon.
Today I drilled the holes for the buttons and joystick. I messed up the c pad, put them too close together. If the buttons don't fit I'll have to use the gamecube C joystick in its cover as shown.
Will update when I progress more.

Yeah that's what I tried. Didn't work. For future reference, my layout is eerily similar to Shockslayer tenth portable, the commision.
