Update then on my project - built a battery cover on the expectation the new cells will be the same footprint when they arrive (should be, both for Canon 911 camcorder, new cells half height though). Found a far quicker and far better finished way to make them. Using recess inside case to rest battery case on top of PSone mobo; this helps halve the height needed and will make it the same protrusion as I had with the NDS cells; ideal. Needed to do some redesign though, but all fine in the end. My system will have two Li-ions now integrated, not one cell; weight in total of the cells 198g (99g each), so complete system including batteries and game cart about 550g, and c. 3.7 amps at 7.2v to power it. I measured the amps needed for the PSone screen and plug'n'play unit - total of 800mA so 3.7amps should give 4.5 hours before recharge. Ample!
Will do a large update on my site on Tuesday, cart and battery cover will be covered. Too busy at the moment with this system production to update site.
All being well, and a fair wind, this system *should* be awesome!
Oh yeah - I have been talking about making the plug'n'plays into game carts? Half way through making first one (can't finish off system until batteries come Wednesday, so can get on with the other work in the interim). Pic shows a standard GB cart, and mine, half way through build. Just need to wire to the contacts and put top and sides on; paint, then print on a groovy logo!

Update - wired up, one or two minor alterations, works fine. Not easy soldering to such small contacts.
