http://www.doomportables.tk/ is one of the best souces of info ever. i know it will answer your case problem and probably more if you search. if you want a really good looking case, vacuum forming would be a good choice. frankensteining means the case already has the right screw holes and stuff and if you do a good job it could look pretty good. cutting peices of plastic and putting them together also looks good if you do a good job like samuelm http://benheck.com/ipw-web/bulletin/bb/ ... php?t=2414 . good luck on your GCp
yes. they are nessesary because GC is 405mhz and it will burn out if you don't keep it cool. if you have i big heatsink you might not need a fan if you have plenty of air vents but i suggest one.
i havn't heard of ice goo or tubes but as long as it keeps it cool, fits in the case, and doesn't weigh too much it should work. heat sink and fan is probably the best way if you can find a good sized heat sink and a little fan but if those other ways work go for it
the best way of cooling the GC is just by leaving the fan and heatsink in there ....the fan only takes up about 50ma (I think) and the heatsink is relatively small....

use exacto knife or dremel or jigsaw or whatever cuts stuff could cut it and some kind of strong adhesive could stick the pieces together. something else you could use to put the pieces together would be using a bent piece of metal or plastic or something and using adhesive stuff to stick the pieces to it for a nice clean edge or joint or whatever you call it where 2 peices of stuff come together at an angle
