just spent about 2 hours while i finished sanding the Up-Down portion of the d-pad.... small corners suck

i feel like there's an easier way of doing this... i make really small dremel cuts then i sand a lot of it out until i get it where i want it. Anybody got a secret technique?

Many people cut out the controller plastic that holds the bottons and bondo it into the case.

cut the button holes then cut the button locks out of the controller mount the button locks behind the button holes in the case and it ill work good! plus no bondo.

Im doing what Duncan suggested, im not having a problem mounting them. I'm just scared about cutting the circular holes, it scares the S**t outta me because the plastic that i used for test cuts (the square piece where the LCD was cut out) got torn to hell when i tried to cut out the holes. It was being spun up the drill with the track of the bit
would a drill press work any differently

Yes. A drill press is just an amazing tool to have. It makes very precise, gentle cuts at high speed; when I drilled the screw holes I had little to no tearing. It also removes the human aspect of having to hold a drill.

Just finished this a couple minutes prior to taking the picture, still needs a bit of sanding, I'm keeping it curved like that though. You can kinda see where i plan to put Z at up in the corner

That's all i have for now, more to come though. I need to finish the D-pad and the L,R and Z button holes, and possibly trim the unit down. Ill get around the the others this weekend

Your casework is amazing sir! Everything is fitting, quite snuggly together, its gonna be a tight squeeze trying to fit in the control stick, d-pad and speaker but I'm sure it'll work! Thanks for the posts guys, its really encouraging me to put much more time into this
Haha I completely put off my French homework today trying to get this done I can't wait till I start putting pieces in that won't have to come back out. I'm hoping I can start painting it this weekend or early next week.

I've got a bit done over the last few days, I've cut a hole for L, Z and left and right for the d-pad... The majority of the time has been spent sanding or measuring. I should have everything cut and sanded by tomorrow if I continue working on it the way I have been.
I looked up weather stripping and the only thing I was seeing was this foam strip, and a kind of tube that looked like what that caulking stuff comes in. Does Bac have a link or tutorial on assembling cases with this stuff or where I could find it?
