I recommend you get the case smoother than that, and get the edge finished and rounded. Vacuum forming will show ALL imperfections in the mold - I can guarantee you will be disappointed if you don't finish the mold completely. Also, smaller the holes, the more suction overall, (use some paper tape to cover holes not needed), and you need to have the holes right next to the mold shape, otherwise the plastic sheet will not form flush against the base of the mold. You also need some small holes around the perimeter, so encourage the seal so the plastic can seal against the mold better and quicker (time is of the essence).
To keep the two frames together, either use four screws (one on middle of each edge) or large bulldog clips - although you might need to chip away at the frame for the clips to fit ok. If the plastic sheet isn't secured in firmly, then it will not work.
As to a name, how about "W64" - nice and simple, or "Wisendo 64".

I was actually thinking of bondoing the seam, the smoothing it and cutting a straight line around the outside with a knife, but I don't think it would hold. If only I had some mighty putty and a super knife.

I think I'm just going to leave it as it is or just put a band around it. It's not going to kill me since this is my first portable, and Nothing is really going to fall out of that tiny hole.
