Copying work is flattery to the originator, nothing to apologize for - that's my view anyway - this is a hobby forum to help others, not a business enterprise. I am sure SS would be quite happy if you copied his design, although there are some visual improvements you could make to it if you preferred, especially at the back of the system...

If you need advice with making your N64p, feel free to use the information in the stickies (mine?) as you need, and ask us for help if you get stuck. We all like to help fellow modders!!

Emulators should be free by their nature. UltraHUE got removed from the site within hours of release as Nintendo's lawyers got involved.
About the legal side: Reverse engineering is legal almost everywhere in the world. However using bits of code from the original hardware you reversed-engineered is not legal is most country. But with some good knowledge you can almost always avoid using original codes (or bios) to do an emulator. That's what Bleemcast did, the author took a whole year to reverse engineer the Dreamcast and the Playstation, then wrote a playstation emulator for the Dreamcast in SH-4 assembler language without using any single bit of code from sony, only the knowledge he had from the technology of both console. He then started selling emulators for specific games (Tekken 3, Gran Turismo 2 and Metal Gear Solid). Sony then obviously sued them, but after a long legal war, Bleem won the lawsuit, they didn't infridged any copyright, according to the court.

Sadly after this win against the Big S, Bleem went out of buisiness because of the debts they had because of the lawsuit duty.

The first Microsoft DOS was also nothing more than a IBM emulator ...

So an emulator using no original code nor using the original bios could be sold, but it'd be borderline and let's face it: Nobody wanna pay for a PC emulator.

Read that sticky: http://forums.benheck.com/viewtopic.php?t=14556

It has some interesting info that might really help you spliting the controller and doing the whole n64p

Yes, basic soldering skills are fine as long as you are careful with your work. Get some desoldering braid if you haven't already, handy to get rid of any soldering mistakes!

No, you don't need any of the metal shielding, ground is ground.

You might benefit from looking in my sticky and my other thread here towards the top of the page, it gives all the info you need for wiring the system up.
