My uncle works for this company called Stratasys and they make plastic cases or whatever using these big machines that spit out plastic in layers to build up the design. They can use something designed in CAD for the machine to build. These might make a good place to get a custom case.

Sounds like the machine they were showing off as Chrysler during an open house. It uses a laser to cut paper out and glue the layers together. They said they used it to test a new suspension and paid for itself by just doing that.
I guess you can do the samething with thin (paper thickness) pastic. Cut out like 20-30 layers heat them to bond them together and you'd have a nice shape, only thing is would it be easy enough to make a 3D model and not just 2D?
