I only started on this about a week ago. You will see in the video that I barely had to do anything to get the stuff to fit. The controls are whats going to be hard.

Are you using an ZN-40 or a 45?

ZN-45 Its my first portable so I figured I would start off big and work my way down.

If you use LI-PO batteries, the ZN-40 shouldn't be hard.

I am using a 7400mah li-on battery. Its huge but the battery will last forever.

Do you think I should use the original buttons or these switches that I found on radioshack?

Is this the one I reccommended to you? If so $30 shipped at that capacity is a great price, being large and bulky is a small price to pay for awesome capacity at a cheap price.

Sweet! I like the pictures you've posted so far - I think you're taking a realistic approach to making this. Keeping the cartridge slot where it originally is will save you a ton of work and headaches. Awesome find on those batteries.
