Here's an easy way to make square holes with no ugly over-cut gouges:

Drill out the four corners with a round bit. (Keep the middle inside the square you want so the outside of the drill holes form the square.) Next use a dremel or saw or something to cut away the middle, joining the circles. (The cut lines are blue, the excess is red.) Last you can use a file to square off the corners. (The green chunk)

Learned that from DIY shows. Who says TV is bad for you? : P

kinda common sence lol. for smaller square holes (like for tact switches etc) simply drill a hole then carve it to shape with an xacto blade

What I did for my switch holes was take a flat edge of styrene, cut it in four pieces, and super-glue the pieces to the correct shape, then bondo it in. It works very, VERY good.
Hey, sup?

Would'nt this be more at home in Case contruction?

I'm just saying because I have been getting yelled at by mods lately for putting Stuff like Guitar hero 3 stuff on the Forum 42.

We have a Case contruction forum here.

Plastic is technical unless you want the molecular equation and Make up for it.
