If you flipped the N64 board around (heatsinks facing to the back of the portable), you could just have the expansion pak stick out the back. How thick is the system out of interest? If my multi-platform system didn't need the two pieces of 2mm thick perspex to keep the two halves apart (a thin piece of PVC would do the trick normally), it would have been 29mm thick instead of 33mm - how does that compare to yours, out of curiosity?
I like the look of the white one in the middle, looks very nice; two tone effect. (I know your new system is the black one).
The memory card can be easily relocated and there seems space in your case for one; my wires were several inches long, works great. The expansion pack is the issue, explains why I couldn't get my attempt to work as my wires were more than 2cms! In my project I hid the expansion pack (cut down as much as it could be) behind the wires of the relocated cart slot).

That is a great idea. The reason I didn't use it is because It would have added a little more depth to the case due to the height of the heatsinks. The controller PCB is pressed against the N64. awesome job! too bad no expansion pak tho. otherwise, this is by far my fav n64p. makes me want one... keep up the excellent work!
